How to Assemble a Barrel Sauna: Step-by-Step

Two people. Four to eight hours. Basic tools from your garage. That's it. A barrel sauna kit isn't a construction project โ€” it's more like very satisfying furniture assembly. If you've put together flat-pack furniture before, you can do this. Here's the exact sequence, with the mistakes people make called out so you don't have to learn the hard way.

Step-by-Step Assembly

  1. 1

    Prepare and level the foundation

    Your foundation must be completely level โ€” use a 4-foot level and check in multiple directions. Even a slight tilt causes door alignment issues and water pooling inside. If using a gravel pad, this is the time to do final leveling adjustments. Don't rush this step.

    Unbox and sort all components

    Lay everything out and compare against the parts list. Don't start assembly until you've confirmed everything is there. Missing hardware on a Sunday afternoon with a half-assembled sauna is painful. Note: staves (the curved wood planks) may be numbered โ€” keep them in order.

    Set the cradles

    The two cradles (curved supports that the barrel sits in) go on your foundation first. Space them according to the manual โ€” typically 12โ€“18 inches from each end. Level each cradle individually. They must be perfectly level side-to-side or the door won't close right.

    Assemble the floor staves

    Lay the floor staves (flat-bottomed section) across the cradles first. These form the flat floor of the sauna. The tongue-and-groove system fits together tightly โ€” use a rubber mallet (not a hammer) to seat them without damage. Leave a small expansion gap between the outermost floor staves and the wall staves.

    ๐Ÿ’ก Work from the center out. The middle stave goes first, then add one on each side alternately.

    Build up the wall staves

    This is the most time-consuming step. Each curved stave slots into the floor and the adjacent stave using tongue-and-groove joints. Work around the circle, tapping each into place with the rubber mallet. Keep checking that the structure is staying true as you go โ€” if staves start leaning, adjust before continuing.

    ๐Ÿ’ก Have one person hold assembled staves in place while the other adds new ones. This is a two-person job.

    Install the end walls

    The circular end walls slot into grooves in the final staves at each end. These are usually pre-assembled or come as sections to join. The end walls include the door opening on the front end. Follow your manual carefully for the door frame installation.

    Apply the stainless steel banding

    Metal bands wrap around the outside of the barrel to hold the staves together under pressure. Tighten them evenly โ€” alternate between bands so pressure distributes uniformly. Don't overtighten; the wood needs room to expand.

    ๐Ÿ’ก The bands will need re-tightening after the first few heat cycles as the wood settles. Budget 30 minutes for this after first use.

    Install benches and interior fittings

    Bench supports mount to the wall staves, then bench planks sit on top. Don't use screws through the bench surface โ€” pre-drilled holes or hidden fasteners prevent burns from hot metal in the sauna. Install the interior light fixture if included.

    ๐Ÿ’ก Sand any rough edges on bench surfaces with 120-grit before use. Splinters in a sauna are no fun.

    Hang the door

    Barrel sauna doors are typically double-pane glass or solid cedar. Follow manufacturer instructions carefully โ€” alignment here matters. The door should swing freely and seal completely. Adjust hinges until the seal is tight all around.

    Install the heater

    Position the heater per the manual (usually in a back corner with specified clearances from walls, benches, and ceiling). Mount it to the wall using the provided brackets. Do NOT connect electrical yet โ€” that's a licensed electrician's job. Have the electrician make the final connection.

    ๐Ÿ’ก Take a photo of the heater's wiring diagram before the electrician arrives. It'll save time and questions.

    Cure the sauna before first use

    Heat the sauna to 150ยฐF for 1 hour with the door cracked open. This releases any manufacturing residues from the wood and stones. Don't use it for a real session during this first heat. After it cools, heat it again to full temperature โ€” now you're ready.

    ๐Ÿ’ก Your first real session might have a slightly 'new wood' smell. That's normal and fades quickly.

After First Use: Re-tighten the Bands

After the first 2โ€“3 heat cycles, the wood will expand and contract, settling the staves. Go back and check all the banding โ€” you'll likely need to snug them up a turn or two. This is normal and expected. Do it once and you're set for years.
